I have created the below Pin Function Diagrams for a number of different Volvo engine management systems. These were made originally to help me (and hopefully you too) more fully understand the inner working of these systems. So please have a look and study them if you're looking for answers. If you have questions, feel free to ask and I'll try to help. If you find any info that should be corrected or can be improved, please email.
 
And if you've ever wondered where all of the relay and electrical component terminal numbers came from, they were standardized by Bosch many years ago. My name is Dave. I've been a Volvo hobbyist since the 1980s and I have owned a lot of Volvo cars over the years.
It wasn't long before I discovered that wire insulation on certain Volvo engine wire harnesses began decomposing a number of years after these cars were sold. The
WORST problems occurred in 1980-1987 model year Volvos.  I discovered that Volvo was well aware of the problems and they got busy selling and installing replacement harnesses in a lot of these cars. Soon I began finding these near new replacement harnesses in wrecked Volvos in local salvage yards. I began finding them so frequently that I began salvaging them and offering them to others who needed them.  Over the years I estimate that I recycled well over a thousand used engine harnesses from wrecked 200 and 700 Volvos.  As a result, I have a acquired many years of Volvo wire harness experience.  I no longer offer used harnesses. That supply at salvage yards went away years ago. I now offer new harnesses for Volvo.

I have compiled a LOT of what I have learned over the years into this Volvo Harness Page.  Please take some time and read this information and you'll have a better understanding of what happened to your Volvo engine wire harness.

The below list does not include every 240 and 740 harness part number ever made, but a vast majority of North American Volvo (and many Canadian, European and Australian) engine harness part numbers are here.  It's compiled from many years, beginning with "salvage yard research" and other info from numerous Volvo parts resources in the Volvo community. 

Unless noted otherwise, each of the below part numbers is designated as a main engine wire harness.  Some part numbers are for ignition harnesses (if it's a separate part for that car).  Many Volvo part numbers for the harnesses shown below have changed over the years (or have been "superceded") for newer numbers. I have included those changes whenever I find that information.

What happened with Factory 1980s Volvo Engine Harnesses?

ALL original engine harnesses that Volvo installed in new 1980 to 1987 Volvos turned out to be defective.  They were all made with a poor plastic wire insulation that badly deteriorated after being exposed to engine heat.  These harnesses would fail after years of use and the owners of these cars have been forced to have them replaced or make repairs.  A few owners were fortunate and the defect was found during the vehicle warranty period (I have only heard from ONE owner over the years who actually had one covered under warranty).

WHAT IS A MAIN ENGINE HARNESS? 
A main engine wire harness is the part of the wire loom that goes to the many different points on the engine, such as the starter motor, alternator, engine sensors, fuel injectors, idle valve, etc.  On some Volvo, such as most mid to late 240 non-turbo models, the engine harness will extend through the firewall to an EFI computer (ECU or ECM).  On others, such as early 240s, 240 Turbos  and 700 models,  the engine harness will stop at a multi-pin connector at the firewall or fender, where a "body," "firewall" or "dash" harness then continues onward to other areas in the car.

LATER REPLACEMENT ENGINE HARNESSES
You will see the term "later replacement harness" used in places in this site.  This term refers to a new Volvo engine wire harness specifically produced to REPLACE an original defective harness in a 1980 to 1987 Volvo.  A later replacement harness is not just another original Volvo wire harness.  If it was, it too would eventually disintegrate after exposure to engine heat.  The wire insulation defect was eventually recognized by Volvo and corrected just prior to production of the 1988 model year.  So the rotten insulation problem essentially became cured for all 1988 and later Volvos.  Later replacement harnesses were manufactured using better insulation, designed to handle the prolonged high temperatures under your hood.

Years ago USED later replacement harnesses were salvaged from cars and made available to be re-installed in other cars needing harnesses. This saved a lot of Volvo owners a lot of money over the cost of new harnesses, which could run $1,000 or more in some circumstances. I sold a number of pristine used harnesses on this site until finding pristine used examples became a thing of the past. In my opinion almost any used harness availble now is too far past its prime to be a worthwile investment if it's been baking in a hot car for 25 plus years.

Volvo no longer produces or offers engine harnesses for these older cars.  For many models I now offer NEW replacement engine harnesses, which are custom made to my design specifications by an expert harness manufacturer in Europe using all new parts. 


A Little History about BAD Factory Volvo Harnesses:

The factory original engine harnesses installed in all Volvos during the 1980 through 1987 model years started to disintegrate after a few years of exposure to engine heat.  The insulation on individual wires would get soft and crumble away, eventually leaving exposed wires to short out and cause all kinds of problems with electronic systems.  This problem is caused by HEAT attacking the defective insulation over many years of use, and was somewhat accelerated in turbocharged cars due to the higher heat in the engine bay. 

This defective insulation problem DID NOT plague pre-1980 Volvos, nor was it found in 1988 and later cars. 
The defect period was only 1980 to 1987 models.
Volvo eventually recognized and was able to correct this problem for all 1988 and later model engine harnesses.

Recognizing the Problems in Your 1980 to 1987 Volvo:

                        harness bad insulation.Typical deterioration of an original Volvo engine harness in a Volvo manufactured between 1980 and 1987 would usually become obvious when some of the VISIBLE wires on top of the engine or neaVolvo 700 series wiring harness                        diagram.r other engine components began to lose their insulation.  On a 240 you would probably first see evidence of deterioration on the wires going to one or both of the gray 8-pole connectors near the firewall or on wires going to or near the alternator.  On a 740 you might first notice damage at the gray 8-pole connectors too (they're near the right and left fenders) as well as the fuel injector wires or ground wires near the top of the engine.

If your 1980 to 1987 Volvo still has the original engine harness and you don't see any such obvious damage yet, please don't assume you got off lucky.  I have inspected thousands of 1980 through 1987 Volvo harnesses and unless the car had very few miles or stayed in a very cold climate year-round, the original engine harness pretty much went bad 100% of the time.  This happens in places where it is not so obvious too, such as deep inside the protective vinyl covers of the harness.  Many customers have told me about their scary discoveries when removing old harnesses, some cutting open the harness coverings, only to find bundles of bare copper wire strands where there should have been colored wires. 

If you're the owner of one of these Volvos, this could very well be the cause of intermittent failures.  These harnesses connect to such components as engine sensors, alternator, starter motor, fuel injectors, throttle position switch, idle control valve, mass air sensor, fuel pump relay, oxygen sensor, ground points, control pressure regulator and cold start injector.

When it came to the 740/760/780 series, Volvo designed their wiring systems a little differently than a 240, although the 1983 through 1987 models still experienced the same defects.  The below diagram illustrates the most prominent under-hood harnesses for the 740/760/780 cars:

Of course the Engine Harness (shown as #1) is the one that goes bad on these cars first. The right and left Fender Harnesses usually survive much longer.  If you find damage to a fender harness you should consider making some repairs, since Fender Harnesses were NEVER AVAILABLE as later replacement harnesses.  When they were still available, they were expensive (usually around $500-$1200 each), but now you will find none are available.

This is a TWO PART harness kit. Explanation below:
When Volvo designed this harness, they simply added onto the previous year harness (9139228, shown below). So when I designed this harness for production, I made it using a brand new 9139228 harness and a second new adapter harness (Harness B) which covers all the additional circuits Volvo added when they designed the this model.

This harness kit is made using TWO HARNESSES.
1. A new harness PN 9139228.
2. And a new conversion harness 3515381B, made to correctly fit any 240 that needs PN 3515381.
  It comes with a detailed set of custom made color diagrams illustrating all circuits and connections.  This harness kit has been installed in over 100 cars over the years (and mostly by first-timers).  You WILL BE SUCCESSFUL installing this harness!

Volvo 240 idle air control valve.This harness fits the 1981-82 240 (non-turbo), equipped with a B21F engine and K-Jetronic mechanical fuel injection (sold in the USA). These cars have an IDLE AIR CONTROL VALVE (with 3-pole connector).

NOTE: If you're not sure about the harness your 240 will need, read this:
If your 240 has two 8-pole gray connector plugs on the firewall, one on the right side AND one on the left side, then this is the correct harness for your car.  If only ONE 8-pole plug is present (on intake manifold side only), then you probably need 9139228 above.

Look for ENGINE CODE 49 in your VIN.
Engine code 49 will indicated that this harness is correct for your car.


Finding the Chassis Number on your car:
The chassis number is the last 6 numbers in the Vehicle Identification Number (VIN).


Finding the Part Number on the original harness:
The PN for this original harness is found on a red tube marked "T3515381" (or "T1307597" or "T1308890") on the YELLOW wire that goes to the coolant temp sender under the intake manifold.

FIREWALL WIRES AND EXTRA FIREWALL CONNECTOR HALVES ARE NOT INCLUDED WITH AN ENGINE WIRE HARNESS.

WHICH FUEL INJECTION DOES YOUR 1982 240 NON-TURBO HAVE?

TWO Harness Types for 1982 Volvo 240 (non-turbo).
Volvo 240 with
                                    K-Jetronic Mechanical Fuel
                                    Injection.1. K-Jetronic Mechanical Fuel Injection or Continuous Injection (CI ), which came on earlier 240's ('76 to '82), will have four fuel injectors bolted into the top driver's side of the cylinder head. Each injector has its own thick rubber fuel line going to it.  There are no electrical connections on these injectors.
This harness is PN 9139228 or 3515381
(depending on the style of idle valve used).


Volvo 240 with
                                      LH-Jetronic Electronic Fuel
                                      Injection.2. LH-Jetronic 1.0 Electronic Fuel Injection (EFI) began in the latter half of 1982 and was put in cars for only a few months (therefore it's a fairly rare car).  This engine has four electronic fuel injectors attached to the top of the intake manifold and a metal "fuel rail" which feeds all of the injectors. There are four short rubber connection hoses going from the fuel rail to each fuel injector.  Each of these injectors has an electrical connection (which is what makes it electronic fuel injection).

HARNESS DETAILS:
1398719 NEW Replacement MAIN ENGINE WIRE HARNESS for Volvo 240.
1985-87 Volvo 240 (non-turbo), Right Hand Drive (RHD) Australia. 
Other corresponding part number: 1362794 (older).
Corresponds to 244 chassis number up to 334099. 245 chassis number up to 808999.

This harness is unique to a RHD 240 model and has little similarity to a LHD 240 harness. Here are some differences.
A LHD 240 harness has a MAF Sender connector in the main engine harness. This RHD has no MAF connector. The MAF connector for this car is found on the left fender harness.
 A LHD 240 harness normally has connectors for the Oxygen Sensor. This RHD harness does not. Connectors for that sensor come from a firewall harness.
A LHD harness runs through a hole (grommet) in the firewall (right side) and connects to the fuel ECU. This RHD harness instead has an 8-pole connector at the firewall. It does not go through the firewall.

The chassis number is the last 6 numbers in the Vehicle Identification Number (VIN).

he PN for this original harness is 1398719 (older part number may appear as 1362794).  It will be printed on a red tube marked "T1398719-1" or "T1362794-1" (or ending in  "-2") on the YELLOW wire that goes to the Coolant Temp (gauge) Sender. This connector goes to the cylinder head under the intake manifold.

This 10-pole FACTORY connector ABOVE, which plugs into the ignition control unit, is NO LONGER AVAILABLE NEW.  If you have an old connector like this, you may re-use it. Instructions are available. Or this harness may be ordered with a new aftermarket connector further below.
  
If you have this OLDER STYLE connector ABOVE (used in 1982-86 240s), it CANNOT be used with this harness.

The late solenoid accepts a 2-pole connector plug, which is included on this engine harness.
On rare occasions, an EARLY solenoid is found, which will need the adapter harness.  The early solenoid can be identified by the short wire harness and 3-pole plug as shown below.

This harness directly fits a late-model 1993 240, which will have a set of four PAL type fuses under the hood, next to the battery.  Connector #23 in this harness is a male 6.3 mm terminal, which connects to the output side of the Main Fuse. This supplies power to the LH fuel system.  If you have an early 1993 240 without this PAL style fuse, this power wire can be altered by installing a female 6.3 mm terminal, so it can by connected to the power junction block on the left inner fender.

1347844 (upper) and 1347845 (lower) OVERDRIVE WIRE HARNESSES.
New replacement: 1985-later Volvo 240 with M46 transmission.

While this harness can be used for any 1985 or later 240, Volvo actually discontinued the use of the M46 transmission for the 240 in 1988. The 240 then got the M47. Beginning in 1989 the instrument cluster OD lamp (just left of the odo reset button) changed to a "5" lamp (at least for the K10042 cluster). Then beginning in 1990, this light became an SRS lamp. So if you plan to install am M46 in a later 240, you may need to address a different OD light.

Part Number 1347844 (upper).
The UPPER harness connects to the lower harness and components inside the car; overdrive relay and multi-plugs inside the dash.


Part Number 1347845 (lower).
The LOWER harness connects to the upper harness and to components under the car; overdrive solenoid, 4th gear switch on the transmission and a plug going to the shifter button harness.

NOTES:
Volvo info still shows the latest PN of 9139233 as the one to use for all 1981 to 93 240s, however it does appear that there was a small change in later years. The harness image under the back seat shown above is found to be correct for early 240s, however it seems that later 240s (sometime after 1988, but by 1992) had a change in the connector which mates this harness to the main body harness. So for those later cars, you will need to change
the end going to the car body harness.

 
The above extra connector pieces are included.

 
The first image above shows the existing harness. The second image above shows the harness end found in a 1992 240. It's a 2-pole male connector. This is the end that connects to the body harness under the back seat in a later car. That later connector style is unusual in the world of connectors, so the extra connector parts have been supplied to help make changes. You may keep that connector and install it on the new harness, using only a male terminal to crimp in place of the ground ring (probably easiest) or you may replace both connectors with the parts supplied.   

If you're not familiar with how these terminals are held in a connector housing, it's these barbs shown above.  Using a small, thin pick or mini screwdriver, you can depress the barb and then the terminal can be pulled out of the back of a connector. Then it can be inserted into a new connector and that barb will lock it in place.

This harness is designed to be the same as the factory original harness, which means the special connectors will fit a factory main fuel pump like this below.


If you are using a non-original pump with different style connectors, like this below, then you'll need to install crimp rings.


Finding the Part Number on this harness:

The PN for this original harness may be one of these: 3544796, 3544693, 3515733, 1307605.  It will be printed on a red tube marked "T1307605 P02" on the BLACK wire going to the ground ring.

This BOTTOM RAIL HARNESS is depicted below.
It got its name because it runs along the left bottom of the car. It begins in the dash and connects to the radio, fuse panel,
right and left door speaker harnesses, main fuel pump harness, in-tank fuel pump and fuel level sender harness, rear window heater (defrost), taillights and license plate lamps. It also has a wire that connects in a 4-door to the left rear door jamb dome lamp switch. This harness does not have a connection for a third brake light found in later cars.



Finding the Part Number on this harness:
The PN for the original harness may be one of these: 1258899, 1307573, 1324917.  It should be printed on a black or red tube marked like this photo: "E 1324917-2." This PN will be on the BLACK wire going to the left side rear door jamb pin-switch (dome lamp switch). See connector 12. This connector is used for a 4-door models, but will still be present in a 2-door model.





240 DASH HARNESS INFO
No charge for this.

In 2023 a customer sent me a full dash and front fender harness for a 1984 242 Turbo. Using that harness I designed the front fender repair harnesses that are available further below.
The dash portion is far too complicated to offer a replacement wiring harness. I cannot offer new dash harnesses.
So I did the next best thing. I spent a huge amount of time tracing and documenting all dash harness wires (and a number of nearby harnesses) and I created the below documents showing every circuit that I was presented with.  So if you need to do any repairs or if you need to install any such harnesses, you can use this info to help you keep wires straight.


This dash harness info covers all wires going to the FUSE PANEL.  Some wires go the Fuse Panel INPUT and some go to OUTPUT.

240 Front Fender Harnesses

The original factory 240 fender harness was made as one piece as a left and right fender AND dash harness (all together).  This harness was specific for each year and car model with specific circuits for the specific engine selected. A new DASH harness is NOT AVAILABLE, so this project was developed to provide new front fender sections, which go from the dash to the front headlight area and horns. These LEFT and RIGHT front fender sections are designed to be installed on the front fenders and then the wire pigtails are inserted through the firewall grommet. The wires are then spliced to the dash harnesses behind the firewall, under the dash. Installing new front fender harnesses this way will allow the rest of the dash wiring to remain intact.

FAQ 1: How difficult is installing a wire harness?  Will I need to pay a mechanic to install it?

A: This job has a higher degree of difficulty than many home-mechanic tasks, however it can be done in an afternoon with ordinary automotive tools.  It is more difficult on some models than others. This is discussed below.  On many models, the degree of difficulty can be compared to removing and replacing an alternator or starter. 

On early 4 cylinder 240's (up to '82) and all 240 Turbo models, I recommend removing the intake manifold. This is because there is little room under the manifold to get your hands in there and there are several connections underneath you need to get to.  These are mechanically injected 240's and they seem to be the most difficult as far as reaching connections under the intake manifold.

With later EFI 240s (1983 and later and all 740 models) this job gets easier and the intake manifold DOES NOT need to be removed, although it is optional and can be done if you want to make seeing what's under there easier.  These later EFI cars will have much more room to reach under the intake manifold. This is why it can be done with the manifold in place. This speeds things up a lot.

Aside from the possibility of removing the intake manifold, the most difficult part of this operation is getting the connections right the first time.  It can be very intimidating to a first timer.  This is why I always recommend that when disassembling multiple parts in an engine bay, keep good notes on each electrical connection and each vacuum line that is unplugged.  Label the connections as you pull them apart.  I like to use white or yellow electrical tape and write on it with a Sharpie marker. Make your own notes or drawings too.  A digital camera or phone comes in handy. take some good photos.  It makes life so much easier when things are being reassembled to be CERTAIN of how they go. 

To help with this installation, I supply very detailed color diagrams and illustrations of every connection on the new harness you buy.  A lot of work goes into these diagrams, so please use them.

Further, each wire inside a harness is color coded, so when removing an old harness, you can pull back the rubber insulating boots on the connectors and write down the wire colors you see in conjunction to where they are plugged into.  This way you will be able to check the wire colors of the new harness the same way and verify that the correct connections are being made.  Just a little extra peace of mind.

When installing a new harness, you may find that the harness position needs to be adjusted or moved forward or rearward for the best fit. Take your time to get the positioning just right so that all connections reach their termination comfortably without any strain of the harness.

This is very important. After the harness is installed, take the time to secure the harness in various locations with plastic zip-ties.  Over the years I have seen many new harness installations go bad later because the harness was allowed to rub against something when running. I have seen holes rubbed into a harness outer cover and even on inner wires over time. 

<<<< COMMON ERROR:  I receive emails frequently from people who have experienced a "no start" after a new harness installation.  If the starter won't turn when the key is turned to "start," the problem is almost always that the starter connections were put on the wrong recepticles on the starter. The correct way (on a 4 cylinder) is to always put the Blue/Yellow starter solenoid spade on the connection closest to the left fender, not on the one closest to the engine.

Regarding the use of a professional mechanic... many people do pay a mechanic to install a harness.  It has been my experience that a mechanic will charge about 3 to 6 hours labor for this job.  Check with your mechanic beforehand.  Some people have found mechanics who refuse to install any parts brought in by customers.

If you decide to install a harness yourself, here are some other suggestions or considerations for maintenance items that can be done at the same time (some models are difficult unless you remove your intake manifold).

--    If you remove the intake manifold always replace the gasket, preferably with an OEM Volvo or Elring brand gasket, since they seem to be softer and a higher quality than the hard paper gaskets I have seen.  An Elring brand gasket will be fine if a Volvo gasket isn't available.

--    Clean your throttle body and replace the throttle body gasket if removed.

--    You might consider replacing some Engine Temp Sensors. IPD (www.ipdusa.com) has a selection.  (Image below from an old IPD catalog)

--    Replace all small rubber vacuum lines if they're old.  They get hard and stiff and cracked and will cause you problems eventually.

--    Change the two heater hoses coming out of the firewall.  I have seen MANY fail after 10 years or longer.

--    Remove and clean (or replace) the oil breather box under the manifold.



FAQ 2: Some people are advising me to repair my old flaking harness.  They say that buying a new one is a big waste of money.  What do you think?
A: I am not a fan of patching a flaking engine harness, unless that is your only choice (if a new or used one is not available).  I seen both arguments many times over many years, some advocating a new harness, and some advocating the repair of the old one.  I have personally observed the extent of degradation a seriously defective harness is subjected to and it is my belief patching an old flaking harness is a short-lived solution in most cases.  And please remember the wire insulation is not the only problem with a 20 plus year old crumbling harness.  The soft silicone female bullet connectors and the plastic plug (socket housing) connectors will often crumble away too.  Some people I know have been successful in building harnesses from scratch using salvaged parts from wrecking yards (and I have done this for some extinct harnesses too).  This CAN work just fine as long as the builder fully understands the harness circuits.  But such a task is very time consuming.  A photo of some of the more common connectors found on these harnesses is shown at the right.

I have seen posts advocating partial repairs of old harnesses... such as the replacing of only the exposed wires. I don't like this a bit.  While some wires may seem less affected than others, unless you actually check every inch of every wire, you're taking a pretty good risk.  Some will tell you that the wires inside the black vinyl covering will be just fine because they were protected from the elements.  Again, this is just plain NOT TRUE at all!.  The killer of these original 1980-'87 harnesses is not the elements. It's ENGINE HEAT (not the weather and not even oil or fuel contamination).  This is why you will usually find that wires under your dash or in places farther from the engine heat are in perfect condition when the same wires closer to your engine are bare or flaking.  While it is true that the wires in a vinyl sheath might be protected from heat longer and could be in better condition, if that plastic sheath has been sitting near a hot engine for years, then the protection is minimal and short-lived.   I have opened many vinyl covers of old harnesses that were near the engine only to find bundles of wires with no insulation left at all.





FAQ 3: Do you offer USED harnesses? Are they ORIGINAL VOLVO PARTS?
A: I almost NEVER offer USED harness these days. I currently offer NEW aftermarket harnesses, since nearly all new original harnesses are no longer available and most used harnesses are in bad condition. I will only offer the highest quality.

NOTE: All later replacement harnesses are assigned different (newer) part numbers than the original harnesses they replaced.  For example, the original part number for the 1980 240 harness was 1259454.  Volvo then changed the number of it's first later replacement harness to 3515395, and now the most current version is 9139228.  If you are still uncertain about a particular part number fitting your car, you may call your local Volvo dealer parts department to verify the number needed for your application (they are not always correct on older cars), or feel free to send me a message and I'll be happy to help.



FAQ 4: What about the fuel injector connections on EFI models?  Do they need to be placed in a certain firing order?
A: In most cases, No.  These connections on almost all 240 or 700 model contain the same wire circuits and are interchangeable.  This is because these electronic fuel injectors fire all at once when running. This is known as "batch fire."  You will notice that the injector leads are different lengths.  The only thing you need to be concerned with is arranging these leads for the best fit so that each connector comfortably reaches an injector without being stretched or strained.



FAQ 5: Some people recommend buying a used harness instead on new. I'm cautious about that.  What if it doesn't work?
A: Buying any used part has risks.  There is always the possibility of hidden damage (see next FAQ for more).  I almost never offer used harnesses now, because most used ones are not up to my quality standards. They're just too old and too heat-baked.  These days it's not unusual to find used harnesses that have been used for 30 plus years and that presents problems.



FAQ 6: How do I know if a new "later replacement harness" will not rot away after a few years like the original ones did?  I understand some took years before they began to fall apart.
A: In most cases it took many years for the original 1980 to 1987 engine harnesses to began deteriorating. Some took 30 years plus, some in less than 10 years. Turbo cars had more heat under the hood and those typically went bad  faster.   And cars that were in mild or cooler climate areas (like northern Europe) did much better than cars in hotter regions.  I talked with a former Volvo technician from Phoenix, Arizona, who told me they had to replace harnesses in many 1980s turbo cars by the time they were 3 years old. 

The new harnesses I offer have proven themselves for many years now. They are made with high-grade, high-temperature wiring. They will not degrade.

Good used harnesses are now getting to be much, much harder to find.  The main sources were salvage yards and older Volvos are in short supply there.  If you are shopping for a used harness, there are some things to be aware of. 

USED 1980-87 Later Replacements:  The key to quality for these harnesses is how long they were used in a car.  At one time, it was possible to find used harnesses in nearly new condition, because they had been in the car for possibly months or only a few years.  Nowadays, finding one of these in a car means it has probably been in there for closer to 20 plus years.  There is no way to know for sure, but there are ways to gauge the condition that is affected by long periods of engine heat.  When these harnesses get older, they don't have problems with wire insulation.  The problem becomes similar to 1988 and later harnesses that get older.  Read the below information to get a good understanding.

USED Original Harnesses for 1988 and later Volvos: 
1988 and later harnesses lasted a good long time, but they are not impervious to damage from prolonged engine heat. 
Here is a brand new original Volvo harness plug.  Pay close attention to the clear, soft bullet inserts in the connector shell.  They are designed to offer a weatherproof seal when plugged in. 

Here you can see an identical clear bullet insert out of the connector shell.  This one is actually a used part removed from a later replacement harness within a few years of being installed.  As you can see, it's still new looking.  If you buy any used harness, this is a very important thing to look at.  Keep reading and you'll understand why. 


This is what these bullet inserts look like after 10 years of use, depending on the heat they experience.  These are starting to lose their clarity and they are slowing beginning to harden. These are still useful  in this state, but they will be much more fragile than a new one.

If you see bullet inserts like this in a used harness, you should be aware that there isn't much life left in these.  When they get to this stage, they are becoming very brittle and can break apart without much force.  In my experience, most used harnesses that have been in use for 20 years or more will look like this. Some with fewer years.  If you already have a harness with connectors like these, you can use them. Just be careful and inspect them on occasion.  If they bother you or if they fail, you can replace them one by one if needed.

Here is what to avoid.  The pic is a little fuzzy, but as you can see, these bullet inserts have completely failed.  I have seen many used 1988 and later harnesses for sale that look exactly like this.  This is very likely to cause you problems at some point if you use a harness in this condition.  This connector was from a 24 year old 1990 240 non-turbo.
 

When inspecting, also look for similar 2-pole, 3-pole and 4-pole connectors that use the same bullet inserts.


FAQ 7: I have rotting wires at the plug near the firewall on my 240.  Since this is part of the firewall harness and NOT part of the new harness I'm replacing, where can I get new wires and connectors for this area?

                        Volvo Page.A: Your Volvo dealer still sells replacement bullet and socket connectors with wire "pig-tails" just for this purpose (see photo at right).  They only offer them in white.  The Volvo part number for the female socket piece is 3523813 (shown in photo to the right) and 1323247 for the male bullet pigtail.  If you need the rectangular gray 8-pole harness connector housing (bullet or socket housing), it now comes in black only and is Volvo PN 967808 for the female socket housing and 967809 for the male bullet housing.

FAQ 8:  When splices are made in a harness, do you recommend crimping or soldering?

  A:  Many experts will recommend soldering because it provides a more solid connection with less chance for corrosion to occur and degrade the connection.  Soldering can be more important in wet climates or high-corrosion environments.  Soldering is more time-consuming and it still needs to be insulated (use heat shrink tubing if possible... not tape unless absolutely necessary).  Soldering has it's limits and can crack under stress, movement or vibration.

For my own car projects, most of the connections I make are crimped (as were all of Volvo's connections originally and all of the connections in their current harnesses).  So I see nothing wrong with crimping, as long as it's done with care.  If you are going to crimp using insulated butt-splices, etc., please purchase a quality crimping tool like the one pictured and use the crimp area that has the protrusion for deep crimps.  Please do not rely on cheap stamped-steel crimpers like the ones you see for a few dollars in discount auto parts stores.  A quality crimper will cost you $20-$30 and up and will last the rest of your life.

FAQ 9: What about the harness that goes to the IGNITION CONTROL UNIT (or ICU) or to the distributor on 240 models?  Is that part of the ENGINE wire harness?
A: The ignition harness it part of the main engine harness only on later 240s made from 1989 to 1993. On 1988 and earlier 240s they the ignition harness is a separate harness. 

Before criticizing Volvo for making these harnesses separate and making life more complicated, consider that on many 240 models more than one type of ignition was offered.  For instance, the '83-'84 240 non-turbo Main Engine Harness didn't change during those two years, but more than one type of ignition distributor appeared on these cars in the USA (one has a red cap and one has a white cap), therefore more than one type of ignition harness was required to make it all work.

There is generally good news about 240 ignition harnesses: 
Most of them never had any problems associated with bad insulation.
  So it is very likely you will not need to replace your ignition harness, except of course if damage occurs through other means, such as a fire, a short circuit, rubbing and chaffing on another part of the engine until there is a hole in it, etc. 

If anything goes wrong with an ignition harness, this is usually near the top of the list. Problems have been noted regarding the large 10-pole connector at the Ignition Control Unit (ICU).  In early 240s, the round female contacts in this plug can get distorted over the years after multiple disconnects and re-connects.  Somethings failures can occur as a result of a poor connection.

SLEEVES:
GUIDE SLEEVES for Early ICU Connector or Distributor Connector: You may have heard that Volvo offered sleeves to correct connection issues at the large 10-pole ICU connector or at the 3-pole round distributor plug. The sleeves were designed as a quick fix to go onto the terminal ends to help create to tighter contact when plugged in.  This problem was discovered in early 240s beginning about 1979 to 1984.  There is information below suggesting Volvo recommended adding the sleeves to pins 3, 5 and 9 on the 10-pole plug.  Volvo later updated the 10-pole plug and the distributor connector in the 240 (1985 to 1988) which corrected the problem.

FAQ 10:  I ran across some discussions on-line that indicated the routing of the harness under the front of the engine in a 240 is a bad idea, and that it should instead go across the firewall and down the right fender.  What are your thoughts on this, and if this is preferred, where/how would the harness best be attached on the firewall and fender?
A:  If Volvo had done this, the disintegrating harness problem might have been slower, because engine heat is what caused the harnesses to fail.  But this does not solve the problem in that the early harnesses were made with inferior insulation and would probably all fail anyway... just later.  All later harnesses have high-temp insulation and can handle the heat.  So I think it's a matter of opinion that routing a harness under the front of the engine is a bad idea.  It's a matter of choice.  All engine harnesses must come in close contact with a hot engine at some point.  Routing under the engine is the shortest route.  It's a long way around the engine bay to the alternator, oil pressure sender (and on some, the ignition ECU).  If you want to modify a harness and extend the alternator and sensor leads, you might consider getting a larger sized alternator cable.  The original alternator cable is approximately 6 or 8 gauge.  A longer alternator section would be better off with at least 4 gauge.   Sender wires can remain the same size.
 
Engine heat can do couple things to a harness.  It slowly hardens the outer black vinyl protective sheath and it eventually becomes hard enough that it can crack open if flexed.  This does not, in itself, hurt the harness wires.  Heat can also harden the insulation of the wires eventually.  The old original harnesses couldn't handle it as that defective insulation would crumble away.  The newer harnesses might get a little stiff after a number of years, but that's all.

The FLEXING of the harness during engine movement is an enemy. Once things start to harden it becomes a really big enemy.  Mounting the wires to the firewall and fenders needs to be secure so there is very little or no movement and definitely NO chaffing or rubbing anywhere.  Use plenty of zip-ties to bind the new wires in various locations.  Be sure to leave a little slack for engine movement and check that area occasionally, since as menti
oned, movement and flexing is generally not good for the long life of any harness.




FAQ 11: Where can I locate the Volvo Part Number on an engine wire harness?
A: There are usually two possible locations where the part number can be located and they can be in different places on some harnesses.  Keep in might that some original harnesses that came in early 1980s Volvos did not have a part number.  If a harness was ever replaced in your car with a new factory harness, it would have had a blue and white Volvo label (<<< photo at left) on the black vinyl cover near one end of the harness (unless it has fallen off). 
Specific Locations:
On 700 series engine harnesses this blue/white label is nearest the gray 8-pole connector(s) near the right firewall to strut tower brace.

On a K-Jet 240 harness, the label will be on the black cover near the left side 8-pole firewall plug. 

On an EFI 240 harness, it will be on the black cover near the 25-pole ECU connector inside the car under your right side dash. 


Most harness will also have the part number printed in white on a small red vinyl tube located on one of the wires.

<<< On a 700 harness, this tube will usually be on a wire near an 8-pole plug at the left fender. 
<<< A 4-cylinder EFI 240 harness (and most 4-cylinder 240 K-Jet harnesses) will usually have this red tube with the part number on the yellow or yellow/white wire that goes to the coolant temperature sender terminal.  This sender is on the left side of the cylinder head under the intake manifold.
<<< A 6-cylinder 260 harness will usually have this red tube on the black wire that goes to the Oil Pressure Sender, not far from the alternator.
<<< A 740/760 Diesel harness will have this red tube on the fat red cable that goes to the Glow Plug Buss.




FAQ 12: Are the NEW wire harnesses you offer as good as original Volvo harnesses?
A: Beginning in 2011, I partnered with a harness manufacturer in Europe to have many new Volvo engine harnesses made again.  These are the new harnesses now available in this page.  I began with the most requested ones and have slowly expanded to a larger variety.  This gave me the opportunity to make design changes when needed.  Some were badly needed.  Most of you would never notice, but some of the changes included higher grades of wire and the lengthening of certain branches that were a bit too short in many original harnesses. 

Regarding quality, I believe the quality is as high in every part as any original Volvo harness was.  It's higher in some places, such as better wire (higher temperature grades).




FAQ 13: What is the difference in QUALITY between a GENUINE VOLVO versus an AFTERMARKET harness?
A: For many years if you needed a new engine wire harness for a Volvo, the only option was a genuine Volvo harness.  After Volvo corrected the horrible wire insulation problems in 1988, the new harnesses were indeed very high quality.  But keep in mind that they were still just wire and connectors. 

I recall when lots of independent Volvo repair techs would say they would never use any harness except for a genuine Volvo part.  I shared that opinion for a while.  Aftermarket harnesses began showing up for pre-1988 Volvos around 2005. Most were made in the USA, all were less expensive than new original Volvo harnesses and I thought they might be inferior also, until I was able to see them up close.  I changed my mind after seeing them in person.
Most of the plastic connectors were the same high quality genuine Volvo connectors and a few were made by companies like Tyco and AMP and were equal in quality.  SEE PHOTOS >>>.   And the biggest difference I found was the aftermarket manufacturers actually used a higher grade of wire (designed to withstand higher temperatures). 

The point is moot now as Volvo stopped supporting this need a number of years ago for any car much older that 10 or 15 years and it seems I'm the only supplier now for these harnesses.





FAQ 14: Why are AFTERMARKET harnesses less expensive than GENUINE VOLVO harnesses?
A:  Most genuine Volvo harnesses are no longer available, but the answer is that genuine Volvo harnesses were simply overpriced.  




FAQ 15: What are the "CONVERTED" aftermarket harnesses you're offering for some 200 and 700 series cars?
A: It should be no real surprise that a few of these harnesses are interchangeable (or closely similar) between years.  Often the changes Volvo made from one year to the next were minor.  On a few harnesses only one or two wires were changed from one year to the next.   I discovered these similarities over many years of working with these harnesses and making diagrams. 

In some cases, a closely related harness may be modified without even cutting any original harness wires.  Sometimes it's as simple as adding a wire for a ground or installing a new wire in an empty spot on a connector.  When a wire like this is added, proper terminals are used.   Other times it might involve converting a sensor plug for a different type of sender.  These are usually minor details.  Conversions like this allow me to offer a greater range of available engine harnesses for your Volvos. All such conversions are guaranteed to perform perfectly.




FAQ 16: Some of your harnesses say "Available to Order" or "Available Soon" or "Out of Stock."  What does this mean?
A: If demand will support it, I'm slowing expanding the variety of Volvo engine harnesses that I offer here.  Some are rarely requested and some are requested often, so I try to keep harnesses in stock that are in the most demand. For harnesses that are not in demand often, I don't normally keep these on hand and they will be made when someone orders one. So if a harness is "Available to Order," this means you may order one and you'll just need to wait until it arrives. 

Some harnesses have an inconsistent demand, but if it's a popular one, I try to keep some in stock.  There are times when high-demand harnesses become OUT OF STOCK because we can't keep up with demand. In these cases it's best to order and wait, since that will put you in line to receive one as soon as it arrives.  Please email if you have more questions.

Some harnesses are marked "Available Soon."  This usually means I'm working on getting this harness designed, which may mean that I need a used harness to look at or maybe I'm waiting for the time to get it measured and decoded.  Feel free to email and ask if you need one of these harnesses. Some harnesses that are not yet available may require that I must first locate an old used harness that can be measured and decoded so that the new harness can be made or copied  to fit perfectly.  Sometimes this is a time-consuming hunt.

OTHER ISSUES:
Strange Engine Harness Issue in some cases: Related to 1979-81 240 and 1981-85 240 Turbos.

This is a rather strange issue that took a while to figure out.  I first heard about it many years ago from a post at Brickboard.com.  As it turns out, in some cases when installing a new Genuine Volvo harness PN 9139228 (1979-81 240) or #3515393 (1981-85 240 Turbo), a small modification might be needed for some cars. The issue is related to some Control Pressure Regulators (CPR), a common item on K-Jet engines. It has an electrical plug from the engine harness. It has been discovered that the POLARITY of the 2-pole plug wire on some new harnesses needed to be reversed to get it to work correctly.  The symptom found after installing a new harness (or new CPR) was that the main fuel pump FUSE would blow when starting the car.

To know for sure if this could affect you, you would
need to test the resistance of each of the two connecting points on the CPR to ground and make sure that the contact for the black wire on the CPR has zero or near-zero resistance. In some cases you would need to reverse the two wires in the harness plug so the black wire is going to the one with near-zero resistance.

Below is an old post found in the Brickboard archives about this, which was originally posted by Steve Seekins.


"Did you check all your fuses? On some models with the Bosch K-Jet injection system, the connections for the Control Pressure Regulator (under the manifold) are different and require removing the wire terminals from the connector and moving (reversing) them. Failure to do so causes a short and blows the main fuel pump fuse. Obviously the car will not start without the main fuel pump running. There was an article on this in the Jul/Aug '98 Rolling Shade Tree Mechanic column.  The problem is that there was a change in the CPR and the connector pins were reversed. The connector has two leads - BLUE and BLACK. Some folks may have a problem and others not depending on the year and whether or not the CPR has been replaced. You can check the CPR pins with an ohm meter. One terminal should read 0 ohms (between pin and the case), and the other between 10 and 20 ohms (between pin and the case). The BLACK lead from the connector should be connected to the pin that reads 0 ohms.  If not, peel the harness connector boot back and use a small pick or thin wire to release the terminals from the connector and swap them."

Editor's note:  Keep in mind, this is a very rare phenomenon. I have actually only heard from a couple of customers over the years who discovered this issue applied to their cars.


One of my customers, Dick Reiss, took the time to post the following directions on the Brickboard after completing his wire harness installation on his 1987 740 GLE (non-turbo).  He gave me permission to publish it here.  (Note: '85 and '86 740 GLE replacement will be nearly identical. 700 Turbo car replacement will have some differences as some components are in different locations)

For those feeling threatened by this job, it can be done relatively easily, in my case under 4 hours of puttering slowly.

First, unhook the ground battery cable.
Remove the intake hose from the AMM to the throttle body (different for turbo cars).
Remove the idle speed motor (under intake manifold), sliding it out of its holder. Hoses too.
Remove the top portion of the flame trap and hoses (through top of intake manifold).
Under the intake manifold... unhook the inline wire connector to the AC compressor -- makes it easier to work in the area.
Jack up passenger side of car and remove the belly/splash pan.
Remove oil pressure sender wire -- a round push together type clip holds the connector to the oil pressure sender on the block.

Remove the two 10 mm nuts and clamps holding the oil pressure wire to the underside of the engine. Take clamps off the wire.
Label all the wires you remove and/or write them down noting colors ---DO IT!!! You can screw up!
Remove the two red wires (one fat cable and one small one) from rear of the alternator.
You might detach the blue ground wire from the alternator too as it will be easier to work in the area.

Remove the clamp behind alternator holding the wires to the intake manifold brace -- 10 mm hex bolt.
Remove the top 10 mm hex bolt holding the power steering resevoir to the fender and loosen the bottom one. Now lay it over toward the firewall. The harness is routed under it and this will allow it to be removed.
Trace the old harness from the engine to the fender and you will find another clamp on the driver's side fender that needs to be removed -- 8 mm hex bolt.
Unplug the large gray 8-wire connector and the AMM connector on the driver's side fender (this plug will only plug back in one way).

Lay out your new harness and get acquainted with it.  Label the connections.
Now start to remove the old harness beginning from the driver's side fender moving toward the engine and start to plug in new stuff. This is a real mess of wires and connectors, but your labels will help. Look carefully at the routing of the harness around the flame trap and dip stick. It will help if you route your new harness in a smiliar manner.

Under the Intake Manifold: Remove the knock sensor connector and temp sensor connector (gray).  The knock sensor cable is NOT replaced with a new one from the engine harness, it's just easier to work with it out of the way.

Remove the large red cable (13 mm hex nut) and female wire connector on the starter, remembering to write it down and label what goes where (there are two connections on the starter that the small female connector will fit on.... but only one is correct.  This is the most common "no-start" problem for installers).

You may need to snip a number of black nylon cable zip-ties along the way.

Unplug the coolant sensor connector (this is a 2-wire spring type connector) by the heater hose inlet on the head (under the intake manifold). Look for more zip-ties to clip.

Go along the firewall and try to unhook the heavy black zips-ties holding the old harness --- they will probably break since they're brittle.  Now you can remove most of the old harness from the engine area and install the new.

Passenger fender:  Remove the two large Phillips screws holding the coil in place and lay it toward the center of the engine bay.
Clip the zip-tie holding the two large gray plugs under the diagonal brace and remove the one wire from the coil that goes to the old engine harness (write down which side of the coil it plugged in to).
After removing more zip-ties you can remove the old harness completely and replace the new. Install new zip-ties where old ones were.  Don't get stingy on these as the harness needs to be held well. Recheck and reinstall things as they were.

This is a good time to service oil and flame trap area if needed.  The main thing is ensuring success is to make drawings, write things down and label harness connections, both old and new.
